An emerging premium skincare brand focusing on high-SPF facial sunscreens and specialized BB creams. Product Challenge: Selecting the perfect packaging that provides both extreme formula stability (preventing ingredient oxidation/leaching) and a luxury aesthetic for travel-sized targeted application.
Our client was developing a high-performance facial sunscreen combining powerful UV filters with sensitive active ingredients. The brand required packaging that was both aesthetically pleasing and technically superior. The core dilemma they faced was choosing between a standard 2-layer plastic tube and a more robust 5-layer composite tube.
This decision is critical because specialized formulas (especially those containing specific sunscreens, highly concentrated oils, or whitening agents) can exhibit "penetration phenomena" (as noted in our technical consultation), where essential components leach into or through standard packaging, leading to oil separation, loss of potency, or product discoloration.
During the consultation phase , we addressed key differentiators to help the client make an informed decision:
While a 2-layer and a 5-layer tube look identical and feel identical to the touch , their internal composition is vastly different. A 5-layer tube includes a dedicated barrier layer (such as EVOH or Aluminum-Plastic composite) sandwhiched between the plastic layers.
2-Layer Tube: Ideal for basic creams, lotions, and most non-sensitive cosmetic products. It offers standard protection.
5-Layer Tube: Essential for sensitive formulas. The barrier layer provides excellent resistance against oxygen, moisture, and chemical migration, preserving the integrity of active ingredients and preventing oxidation
You cannot tell by looking; the tube often must be physically cut open to inspect the cross-section of the layers
A luxury formula deserves a luxury presentation. Beyond the barrier layer, the client needed their branding to be pristine and durable. We presented our extensive on-tube decoration capabilities:
Silk Screen Printing: For precise, opaque logos and fine text, creating a clean, professional finish on any base tube color (from Matte White to Purple).
Hot Stamping: To add a touch of high-end elegance with metallic foils, perfect for premium lines like their Red Gold or Glossy Silver options.

To find the perfect fit, we provided the client with sample tubes of both 2-layer and 5-layer compositions. We recommended a 4-5 day multi-environment testing protocol , involving:
Filling: Filling the sample tubes with the client's actual sunscreen formula.
Environmental Stress: Placing filled tubes in direct sunlight and a high-temperature chamber to simulate accelerated aging.
Observation: Monitoring for signs of material degradation, oil leaching, or discoloration.
Based on the testing results, the 5-layer tube was selected to guarantee the 24-month stability required by their premium formulation. The client finalized the following technical specifications to match their branding:
